Abstract
PT Transmission Jaya Teknik is a manufacturing company engaged in the automotive industry that produces transmissions for four-wheeled vehicles. This research was conducted at the ALMC department which specializes in producing Mission Case. In carrying out this Mission Case production activity, it is still found that there are Hold defects or pending parts because their quality does not meet the requirements for next step in the assembly process section. The types of defects are kizu (scratches), dakon (dented due to collision) and atsukon (dented in due to aluminium scraps). As a result, the company must incur additional costs to repair the part (overprocess) so that it can be transferred to the assembly process. The purpose of this research is to minimize the Hold defects by implementing lean manufacturing through DMAIC and KAIZEN approaches. The identification of waste in the production line is using value stream mapping tools and the analysis stage of the Hold defect problem is solved using DMAIC tools. The condition of the sigma level before the improvement was carried out was 4.9 – 5.07. The improvement stages are carried out using the KAIZEN approach which includes the kaizen Five-Step Plan (5R), Five W, and One H, and the Five- M Checklist (Man, Material, Method, Machine, Money). Based on the results of the improvements made, the implementation of lean manufacturing with the DMAIC and KAIZEN approaches resulted in a threefold reduction in kizu defects, a threefold reduction in dakon defects and a fourfold reduction in atsukon defects. This is also indicated by an increase in the level of sigma which is increasing at the level of 5.3. Keywords : Lean Manufaktur, Six Sigma, DMAIC, KAIZEN. PT Transmisi Jaya Teknik adalah salah satu perusahaan manufaktur yang bergerak dalam industri otomotif yang memproduksi transmisi untuk kendaraan roda empat. Penelitian ini dilakukan pada departemen ALMC yang khusus memproduksi Mission Case. Dalam melakukan aktivitas memproduksi Mission Case ini, masih ditemukan adanya cacat Hold atau part yang dipending karena kualitas nya tidak memenuhi syarat untuk dialirkan pada proses assembly. Adapun jenis cacat tersebut adalah kizu (baret), dakon (penyok karena benturan) dan atsukon (penyok kedalam karena scrap.) Akibatnya perusahaan harus mengeluarkan cost tambahan untuk merepair part tersebut (overprocess) agar dapat dialirkan ke proses assembly. Tujuan dari penelitian ini adalah untuk meminimalkan cacat Hold tersebut dengan mengimplementasikan lean manufaktur melalui pendekatan DMAIC dan KAIZEN. Pengidentifikasian pemborosan pada line produksi dilakukan dengan menggunakan tools value stream mapping dan tahapan analisis persoalan cacat Hold diselesaikan menggunakan tools DMAIC. Adapun kondisi level sigma sebelum dilakukan improvement adalah 4,9 – 5,07. Tahapan improvement dilakukan dengan pendekatan KAIZEN yang meliputi kaizen Five-Step Plan (5R), Lima W,dan Satu H, dan Five-M Checklist (Man, Material, Methode, Machine, Money). Berdasarkan hasil improvement yang dilakukan, implementasi lean manufaktur dengan pendekatan DMAIC dan KAIZEN berdampak pada cacat kizu berkurang tiga kali lipat, cacat dakon menjadi tidak ada dan cacat atsukon berkurang empat kali lipat. Hal tersebut juga ditunjukkan peningkatan level sigma yang meningkat yaitu pada level 5,3. Kata kunci : Lean Manufaktur, Six Sigma, DMAIC, KAIZEN.
