Abstract

This research aims to implement the Kaizen concept to reduce lost time in the Auto Screw Tightening machine to improve productivity on the GA Rear Main Assy line using Quality Control Circle (QCC) and Failure Mode and Effect Analysis (FMEA) methods. The study began with identifying dominant breakdown causes using Pareto and fishbone diagrams, followed by prioritization using FMEA to determine the highest Risk Priority Number (RPN). Improvement actions included adding spacers to the screw driver unit, replacing the vacuum unit, and redesigning the gripper to enhance machine performance and stability. After the improvements were implemented, lost time decreased significantly from 2,349 minutes to 803 minutes, exceeding the 50% reduction target, while the daily operation ratio consistently met the 88% target. Furthermore, the I-MR control chart was utilized to evaluate post-improvement process stability, which showed that the process remained within control limits; however, certain patterns indicating recurring variations were identified, suggesting the need for further analysis and improvements to ensure long-term process stability. Keywordds : Kaizen, Lost time, QCC, FMEA, I-MR Chart Penelitian ini bertujuan untuk menerapkan konsep Kaizen dalam upaya mengurangi lost time pada mesin Auto Screw Tightening pada Line GA Rear Main Assy dengan menggunakan metode Quality Control Circle (QCC) dan Failure Mode and Effect Analysis (FMEA). Penelitian dimulai dengan mengidentifikasi penyebab kerusakan dominan menggunakan diagram Pareto dan diagram fishbone, kemudian dilakukan prioritisasi dengan FMEA untuk menentukan nilai Risk Priority Number (RPN) tertinggi. Tindakan perbaikan yang dilakukan meliputi penambahan spacer pada unit screw driver, penggantian unit vacuum, serta perancangan ulang gripper untuk meningkatkan kinerja dan stabilitas mesin. Setelah perbaikan diterapkan, lost time menurun secara signifikan dari 2.349 menit menjadi 803 menit, melampaui target penurunan sebesar 50%, dan rasio operasi harian secara konsisten mencapai target 88%. Selain itu, peta kendali I-MR digunakan untuk mengevaluasi kestabilan proses setelah perbaikan, yang menunjukkan bahwa proses berada dalam batas kendali; namun, teridentifikasi pola tertentu yang mengindikasikan adanya variasi berulang sehingga diperlukan analisis dan perbaikan lanjutan untuk memastikan kestabilan proses dalam jangka panjang.
